The goal is reliable, precise control, easy scalability, and centralized visibility for operators. Key components - Process controllers: Local units that execute control algorithms (e.g., PID, feedforward) for specific sections of the plant. - I/O subsystems: Interface to sensors (temperature, pressure, flow) and actuators (valves, dampers, pumps). - Operator stations and HMI: Graphical displays and dashboards for real-time monitoring, alarms, and manual interventions. - Engineering workstation: Tools for configuring control logic, setpoints, and system parameters. - Communication network: Industrial Ethernet or fieldbus networks that connect controllers, I/O, HMIs, historians, and other systems. - Historian and data analytics: Stores process data for trending, reporting, and optimization. How it works Sensors measure process variables and send signals to the local I/O that feed the controllers. The controllers continuously compute control actions based on the process model and the desired setpoints, adjusting actuators to maintain product quality and process stability. Supervisory software provides operators with a global view of the plant, alarms when limits are violated, and tools for maintenance and system configuration. Many DCSs support redundancy at multiple levels (controllers, networks, power) to ensure uptime. Architecture and characteristics - Distributed but integrated: Multiple controllers manage different process areas, yet work together under a unifying control strategy. - Scalable: The system can grow by adding more controllers and I/O modules as plant capacity expands. - Redundant: Critical paths (controllers, networks, power) often have backups to minimize downtime. - Optimized for continuous processes: DCS excels in steady-state and slowly changing processes with tight control requirements, but can also handle batch operations with appropriate software modules.
